Cooling Tower Maintenance: A Practical Checklist

Cooling Tower Maintenance A Practical Checklist

A cooling tower works hard and gets little attention. It sits on a roof or in a yard, runs all day, and nobody thinks about it until the chiller trips or the water turns green.

By then, the damage has started. Scale, algae, corroded fill, and clogged nozzles all build up slowly. The good news is that a simple routine prevents most of it. Here’s a practical checklist you can follow.

Why Maintenance Matters

A cooling tower removes heat by evaporating a small amount of water. As water evaporates, dissolved salts stay behind and get more concentrated. Add warm temperatures and sunlight, and you’ve got ideal conditions for scale and algae.

Poor maintenance leads to:

  • Lower cooling efficiency and higher power bills
  • Scale on heat exchangers and condensers
  • Corrosion of metal parts
  • Biological growth, including health risks for people nearby
  • Unplanned shutdowns

Daily Checks

These take a few minutes and catch problems early.

  • Look at the basin water level and the make-up water valve.
  • Check the water colour and clarity. Cloudy or green water signals trouble.
  • Listen for unusual noise or vibration from the fan and motor.
  • Watch the water distribution. Spray should look even across the fill.
  • Look for leaks around pipes and joints.
  • Record the cold water temperature and the temperature drop across the tower.

Weekly Checks

  • Test conductivity (TDS) of the circulating water.
  • Check pH and adjust if it’s drifting.
  • Confirm that chemical dosing pumps are running and the chemical tanks have stock.
  • Remove debris, leaves, and dirt from the basin screens and strainers.
  • Check the bleed-off (blowdown) valve is working.

Monthly Checks

  • Inspect fan blades, belts, and couplings.
  • Check gearbox oil level and lubricate bearings as per the manufacturer’s guide.
  • Test for biological activity, such as total bacteria count, using test kits.
  • Clean the basin if sludge or silt is building up.
  • Inspect drift eliminators for damage or fouling.
  • Check corrosion coupons if you use them.

Quarterly Checks

  • Inspect fill media for scale, algae, or damage.
  • Check spray nozzles for blockage.
  • Tighten loose bolts and fittings.
  • Review chemical consumption against water usage.
  • Test motor insulation and amperage.

Yearly Tasks

  • Drain and thoroughly clean the entire tower, including the basin and fill.
  • Replace damaged fill, nozzles, or drift eliminators.
  • Check structural parts, such as supports and casing, for rust or cracks.
  • Overhaul the fan, motor, and gearbox.
  • Review the full water treatment programme with your service provider.
  • Disinfect the system before restarting.

Water Treatment: The Part People Skip

Mechanical care is only half the job. Water chemistry decides how fast scale and corrosion form. A good programme usually includes:

  • Controlled blowdown to keep salts from concentrating too far
  • Scale and corrosion inhibitors dosed in the right amount
  • Biocides to control algae and bacteria
  • Regular testing so dosing follows the real water condition

Where make-up water has high hardness, a softener ahead of the tower reduces scaling a lot. Some plants also treat make-up water with RO to allow more cycles of concentration and save water.

Common Mistakes

  • Running with no blowdown control, so TDS climbs unchecked
  • Overdosing or underdosing chemicals
  • Ignoring algae until the fill is covered in slime
  • Skipping annual cleaning because “the tower still works”
  • Having no written log, so nobody spots trends

Keep a Simple Log

A one-page logbook does wonders. Record temperatures, conductivity, pH, chemical use, and any repairs. When performance drops, the log shows when it started and what changed.

Final Thought

A cooling tower doesn’t ask for much, just regular attention. Check it daily, test the water weekly, and clean it properly once a year. Pair that routine with sound water treatment, and you’ll avoid most of the scale, rust, and breakdowns that hit poorly maintained towers.
